Deforming vs reforming — did it change state?
The whole topic hangs on one split. Deforming changes shape by force while the material stays solid — it may be softened by heat, but is never melted, so a sheet stays a sheet: bending, press forming, vacuum forming, lamination. Reforming melts the material, then makes it take the shape of a mould or die where it cools and sets: sand and die casting, injection/blow moulding, extrusion. The test is not "is heat used?" but "did the material change state?"
Match the plastic process to the product form
Choose the process by the product's form, not by default. Injection moulding: molten plastic into a closed mould for solid detailed parts (caps, gears). Blow moulding: a soft tube inflated against a mould for thin-walled hollow containers (bottles). Extrusion: plastic through a die for a long constant cross-section (tube, track). Vacuum forming: a softened sheet over a mould for thin open shells — this one deforms; the other three reform.
Casting, bending and lamination
Sand casting: molten metal into a cheap sand mould broken away each time — one-off or complex shapes, but rough. Die casting: molten alloy forced into a reusable metal die — accurate and fast, but the die is costly, so high volume only. Bending: hold metal against a former and work it with a mallet, heating so it does not crack. Lamination: thin strips glued around a former hold a strong, stable curve.

Defaulting to injection moulding
Candidates name injection moulding whatever the shape. A thin-walled hollow container (bottle, can) is blow moulded — injection moulding makes solid parts, not one-piece hollows. A long constant cross-section (tube, track) is extruded through a die. Injection moulding suits only small solid detailed parts. Read the form first.

Bending metal without a former
Asked to bend metal, many leave out the former — the shaped block the metal is bent around — and just say "bend it in a vice." Hold the metal against a former and work it with a mallet, heating first so it does not crack; the former controls the radius. Others wrongly apply a plastic method ("line bend it") to metal.

Filing vacuum forming under "reforming"
The definition trap. Deforming shapes by force with the material solid; reforming melts it into a mould. Heat appears in both, so candidates file vacuum forming under reforming. The test is "did it change state?" not "is heat used?" Vacuum forming and bending only soften, so they deform; casting, moulding and extrusion melt, so they reform.
Costly tooling chosen for a one-off
Choosing die casting or injection moulding for a single part is a false economy. Both need an expensive metal die or mould, and that tooling cost is the same for one part or a million. For a one-off it spreads over too few parts, so the unit cost is huge — so a one-off metal part is usually sand cast. These pay off only in high volume.
Blow moulding vs vacuum forming mixed up
Both make thin plastic products. Blow moulding inflates a soft tube against a mould for a sealed hollow — a bottle. Vacuum forming presses a softened sheet into an open shell — a tray. A bottle cannot be vacuum formed, nor a tray blow moulded. Blow moulding melts the plastic; vacuum forming only softens.
Vacuum forming melts the plastic
A belief: that vacuum forming melts the plastic, making it reforming. It does not — it heats a sheet only until soft, never liquid. Atmospheric pressure then presses the softened sheet over a mould. As it stays a sheet and never changes state, vacuum forming is deforming. The draft angle (the mould's taper) lets the cooled part pull off cleanly.

Name AND justify the process
Most process marks are application — name a process AND justify it. Anchor the choice to product form and quantity: "a bottle is a thin-walled hollow made in millions, so it is blow moulded." A name with no justification is capped low.
Match the command word
Give the depth the command word demands. Describe wants the sequence — soften, raise the mould, apply the vacuum, cool, release. Explain wants WHY the process suits the job. Evaluate weighs two processes — a strength and a drawback.
Link the process to form and quantity
Tie process to shape AND numbers. A one-off complex part, sand casting. Millions of solid plastic parts, injection moulding. A long constant section, extrusion; a hollow container, blow moulding. Name form and quantity beside it.
